I finally fixed this by selecting the whole paragraph, changing the style to normal, re-selecting the font and size, saving and marking the non-mailmerge parts the user actually wanted bold and saving again. Which merely returned everything to the original settings, except that now things work properly.

This has to be a bug in Word.

>I have an astonishing Word problem. I have a mailmerge routine that works fine on a group of documents but one. For that one the data merges fine but a couple of fields have decided to bold some of the text. Just some of the merged text! I don't want any of it bolded, especially just PART of the text. I use the same VFP routine on a bunch of documents, same data, same machine, same Word, etc., and only on this one document does tthe wierd bolding occur. I've deleted and reinserted the field, the text around the field, selected whole parts of the document and toggled bold on and off, even copied and pasted the whole doc text to a new document.
