Yes, Word will use DBFs directly - you may have to run the setup program again, as DBFs are not in the default file formats. They're one of the special options.
As for the total number - get it to work with OLE Automation and feed it 1 record or 10 records at a time with a pause for users to halt it. Should be fairly straightforward.

But it would still send one big print job with 250 pages. The people we have running our printers are not computer literate, so explaining how to kill a print job is not gonna happen.
