Do you have encryption turned on? This will increase the size of the exe and cause zipping to make it even bigger. If you are encrypting, don't try to compress the exe file. Let the setup wizard do its thing and don't event ry to get things smaller because you can't.

Also, follow the advice of others here regarding what is Included in the project (that is marked Included).
