You've been at the client's site as the problem occurs, and looked at the Optra's properties (in Start/Settings/Printer), and it wasn't set with FILE: as the port to print to? That seems to me the only thing which could cause this. Unless somehow the print to file option is stored in your frx, but then it seems that it would happen for all printers when using that report form.
