My Typically no item takes more than 5 days to process but occasionally more time is need to process an item. The report is currently organized with the days as the column fields (i.e Day1,Day2,Day3...). Is there any way to satisfy the client's need?

Simple would do it: provide space for the maximal number of days, and then in the PrintWhen of each object pertaining to a particular day, put a logical expression meaning "when this day is there". This way you'll have them all, just the ones which are not there won't print.
Now if there's a rightmost column with a total, and the user wants that column to be next right to the rightmost available day... it may get a little more complicated, but could still be done.
