I've never really dealt with more than a couple of hundred records going into Excel, so I don't have any real pearls of wisdom for huge files. I'm not in a position to play around with them today, but I'd start by trying to COPY TO ... CSV, SYLK, DIF, or even SDF files to see if they can beat the limits.
