Are you linking the parent/child tables in the report environment or are you using a SQL query to create one cursor and report off of that?
I use the 2nd approach. I've heard of idiosyncracies with the 1st approach similar to what you're describing that are eliminated by using a query.

Sometimes I get just one lineitem, sometimes it repeats several times, and every once in a while, it prints correctly. Once, I previewed the report, and everything was correct. When I printed that one, the results weren't the same as the preview.

I've semi-proven this by including ALIAS() in the page header and the detail band, and seen it both the same and different. I've tried selecting the alias before starting the print routine, and in the report's dataenvironment.
