If this is situation where printing directly to printer from program yields different results form outputting to PDF, then printing that PDF to printer (from the PDF reader)? You might want to check to see option like "fit to page/actual size" option is being used when printing from PDF reader.

On a different topic, though related to printing -- I'd seen situations where wrapping of text would be different depending on the output device. I'd chalk it up to some differences on how text is being rendered on different devices -- likely connected to how fonts are handled. Often resizing the report object such as the text boxes or labels (sometimes resizing it by one pixel on the report editor is enough) will sometimes "fix" this problem. Sometimes options such as "Use Printer Fonts" option will change the behavior as it might force usage of built-in printer fonts (if available) rather than TrueType -- this will certainly cause subtle differences in the output.
