First off, one observation I have is that the cluster size is way too high. Every file on your system, no matter how small, takes at least 32K of disk space. I don't know if this is because the drive size is so large, but if you can reduce this, do so.
As for the error, does it occur only in VFP and does it occur when you attempt to create a new file with something like NotePad? If only in VFP, how are you creating the files (FCreate, StrtoFile, etc.)? How are you generating the file name?
